# How Industrial Freeze Drying Works: The Lyophilization Cycle Explained

Freezing, primary drying and secondary drying explained for food plants: temperatures, vacuum levels, cycle times and what decides final product quality.

Quick answer

Industrial freeze drying (lyophilization) removes water from frozen food by sublimation: product is frozen to about −35 °C to −40 °C, the chamber is pulled to a deep vacuum (typically 10–60 Pa), and gentle shelf heat turns ice directly into vapour, which is captured on a condenser (cold trap) at −45 °C or colder. A complete food cycle usually takes 16–24 hours and leaves 2–5 % residual moisture.

## Key takeaways

- Freeze drying has three stages: freezing, primary drying (sublimation) and secondary drying (desorption).
- Vacuum level and shelf temperature together control how fast ice sublimes without melting the product.
- The cold trap must stay well below the product's freezing point, which is why trap temperature is a key buying specification.
- Most fruit and vegetable cycles run 16–24 h; thick or sugary products take longer.

Freeze-dried strawberries keep their shape, colour and aroma because the water left them as vapour, not as liquid. That one principle explains almost every design decision inside an industrial freeze dryer. This guide walks through the cycle the way a production manager experiences it on the floor.

## What is freeze drying?

Freeze drying, or lyophilization, is a dehydration method that removes water from a **frozen** product under vacuum. Because the ice turns straight into vapour (sublimation) instead of melting, cell walls are not collapsed by liquid water and shrinkage is minimal. The result is a light, porous product that rehydrates quickly and, when packed correctly, stays shelf-stable for a long time.

## Stage 1 — Freezing

Product is loaded on trays and frozen until all free water is solid. For most fruit and vegetables the target is roughly −35 °C to −40 °C, below the material's eutectic or collapse temperature. Freezing can happen in a separate blast freezer or on refrigerated shelves inside the chamber.

- **Fast freezing** forms small ice crystals and a finer texture.
- **Slow freezing** forms larger crystals and open channels that can speed up drying.
- Even loading depth matters more than people expect: 10–15 mm slices behave very differently from 30 mm cubes.

## Stage 2 — Primary drying (sublimation)

The chamber door is sealed and vacuum pumps pull the pressure down, typically into the 10–60 Pa range for food. Shelves then add controlled heat. The heat supplies the energy that ice needs to sublimate, while the low pressure keeps the ice from melting.

Water vapour travels to the **condenser, or cold trap**, where refrigeration holds coils at −45 °C or lower. The vapour re-freezes on the coils, which keeps the chamber pressure low. Roughly 90 % of the water is removed in this stage, and it is the longest part of the cycle.

> Rule of thumb: if the product temperature rises above its collapse temperature during primary drying, the structure softens and you lose the crisp, open texture buyers pay for.

## Stage 3 — Secondary drying (desorption)

Once the ice is gone, bound water remains attached to the solid matrix. Shelf temperature is raised further — often to 40–60 °C for fruit — to drive this water off. The goal is a residual moisture of about 2–5 %, which keeps freeze-dried fruit crunchy and stable.

## Typical parameters for food freeze drying

| Parameter | Typical range (food) | Why it matters |
| --- | --- | --- |
| Freezing temperature | −35 to −40 °C | All free water must be solid before vacuum is applied |
| Chamber vacuum | 10–60 Pa | Sets the sublimation temperature of ice |
| Cold trap temperature | −45 to −60 °C | Captures vapour and protects the vacuum pumps |
| Shelf temperature | −40 to +80 °C | Supplies controlled heat for sublimation and desorption |
| Cycle time | 16–24 h | Depends on thickness, sugar content and loading density |
| Residual moisture | 2–5 % | Controls crispness and shelf stability |

## What decides the quality of the finished product?

1. **Pre-treatment.** Washing, sorting, slicing to a consistent thickness and, for some fruit, blanching.
2. **Loading density.** Overloaded trays extend cycles and leave wet centres.
3. **Control accuracy.** Stable vacuum and shelf temperature, ideally with recipe storage so every batch runs the same way.
4. **Packaging.** Freeze-dried food is hygroscopic. Pack quickly in low-humidity rooms with high-barrier pouches and desiccant or nitrogen flushing.

## Where freeze drying fits in a food plant

A typical line runs: receiving → washing → sorting and cutting → (optional blanching) → tray loading → freezing → freeze drying → inspection → packing. Our [industrial freeze dryers](https://freezedryerfactory.com/products/freeze-dryers/) are built around this flow, and our [washing machines](https://freezedryerfactory.com/products/washing-machines/) handle the front end.

If you are planning a new line, the next step is to size the chamber. Read [how to size an industrial freeze dryer](https://freezedryerfactory.com/blog/how-to-size-an-industrial-freeze-dryer/) or try the capacity estimator on our [home page](https://freezedryerfactory.com/#estimator).

## FAQ

How long does industrial freeze drying take?

Most fruit and vegetable cycles take 16–24 hours from vacuum start to unloading. Thin slices dry faster; sugary, thick or liquid products such as coffee extract can take longer.

What vacuum level is used for food freeze drying?

Food freeze dryers normally operate between about 10 and 60 Pa during primary drying. The exact set point depends on the product's collapse temperature.

Why is the cold trap temperature important?

The cold trap captures water vapour. It must be far colder than the product so vapour keeps flowing toward it; −45 °C or colder is typical for food machines.
